Carbon Fiber Solutions for Electric Two-Wheelers and Micromobility

Electric bicycles, e-scooters, cargo bikes and light electric motorcycles have quietly become the fastest-growing vehicle category in many cities, and their engineering is hitting a wall that every builder recognises: mass. An electric two-wheeler carries a battery that can weigh a third of the finished machine, and every kilogram added to the frame forces a larger battery, a stronger brake, a heavier suspension and a bigger motor to move it all. This solution guide is written for frame designers, product engineers and sourcing managers in the micromobility industry. It explains where the real weight problems sit, how a complete carbon fiber material package addresses them, and how our products map onto each part of an electric two-wheeler.

1. Why Weight Is the Defining Constraint in Micromobility

Unlike a car, a light electric vehicle is expected to be carried up stairs, lifted onto a train, hung on a wall or loaded into a car boot by one person. Lightness is not a marketing claim in this segment — it is a functional requirement that decides whether a product sells.

A conventional aluminium frame is perfectly serviceable, but it sets a floor on achievable mass that designers keep running into. Carbon fiber composite breaks through that floor, and it does so without the fatigue and corrosion compromises that come with pushing aluminium down to its thinnest practical wall sections.

2. Naming the Real Engineering Problems

2.1 Frame Mass Versus Battery Range

Every kilogram removed from the frame is a kilogram that can be spent on battery cells instead, or banked as pure range. On a commuter e-bike where the battery is already the single heaviest component, a lighter frame is the most direct route to more kilometres per charge.

2.2 Vibration and Rider Comfort

Small wheels, rigid frames and high-frequency road buzz make vibration a genuine comfort and safety issue. Carbon fiber composite has high internal damping compared with metal, so it absorbs road input rather than transmitting it straight into the rider's hands and spine.

2.3 Corrosion and Weather Exposure

A two-wheeler lives outdoors. Metal frames corrode, and alloy welds are fatigue-sensitive after repeated wet-dry cycling. Carbon fiber composite does not rust, and a properly sealed laminate is unaffected by road salt and rain.

2.4 Folding Mechanisms and Stress Concentrators

Folding frames, hinges and quick-release joints concentrate load into a very small area. These are exactly the places where metal fatigues and cracks, and where a well-designed composite layup can spread the load instead.

3. Building the Machine Part by Part

3.1 The Frame and Fork — Carbon Fiber Tow and Prepreg

The main frame, front fork and seat stays are built from carbon fiber tow and preimpregnated tape, laid up in a mould and cured under heat and pressure. Our carbon fiber tow is supplied with controlled tex and consistent sizing so the layup schedule behaves predictably, and carbon fiber prepreg tape allows the designer to place tows exactly where stiffness is needed and leave weight out where it is not. The result is a frame that is stiffer in the pedalling plane and lighter overall than an equivalent aluminium structure.

3.2 Wheels, Seat Posts and Handlebar — Carbon Fiber Tube and Plate

Wheel rims, seat posts, handlebars and stems translate directly into rotating and unsprung mass, which is where light weight matters most. Pultruded carbon fiber tube gives a repeatable, low-cost profile for these parts, while machined carbon fiber plate serves for dropouts, brake mounts and hinge plates. Reducing rotational mass also makes the machine accelerate more crisply, which riders feel immediately.

3.3 Battery Enclosure and Mounting — Carbon Fiber Fabric and Plate

The battery box is the densest component on the machine, and its mounting structure has to carry that mass through every pothole. Carbon fiber fabric laid up as the enclosure skin resists impact and abrasion, and carbon fiber plate forms the mounting rails and clamp brackets. Unlike metal enclosures, a composite box can be shaped to the cell pack rather than forcing the pack into a bulky rectangular shell.

3.4 Heat, Fire and Abrasion Protection — Pre-Oxidized Fiber and Aramid

Battery packs and motors generate heat, and safety expectations around them keep rising. Pre-oxidized fiber felt and fabric are non-combustible and thermally stable, making them suitable as internal thermal barriers and fire insulation within the enclosure. Aramid fabric adds a tough, cut-resistant outer layer for cable sleeves, chainstay guards and enclosure faces that take abrasion from locks, kerbs and stands.

4. What the Composite Package Delivers in Service

4.1 Mass Reduction Across the Whole Vehicle

Carbon fiber composite has a density around 1.55–1.7 g/cm³ against roughly 2.7 g/cm³ for aluminium. Applied across the frame, fork, wheels and seat post, that difference compounds: a lighter frame allows a smaller battery for the same range, which in turn allows lighter brakes and suspension, which in turn allows a lighter frame. The gains stack.

4.2 Fatigue Life Under Daily Use

A commuter machine is loaded thousands of times over its service life — mounting, dismounting, kerb strikes, braking and potholes. Carbon fiber laminate is not prone to the fatigue limit behaviour that governs metal frames, so a well-designed composite frame holds its stiffness years into service rather than softening with every ride.

4.3 Ride Quality and Control

The damping of carbon fiber composite turns a harsh, buzzy frame into a composed one. Riders describe the difference as the machine feeling planted, and engineers describe it as a reduction in transmitted vibration. Either way, it is a material property, not a marketing one.

4.4 Design Freedom for Integrated Product Lines

Frames built from moulded composite can integrate battery mounts, cable routing, lighting and fender mounts into a single part. This reduces part count, eliminates many of the bolted joints that work loose over time, and gives designers the freedom to build a recognisable silhouette rather than assembling one from stock tubes.

5. Material Selection Summary

For engineers specifying an electric two-wheeler, the mapping is straightforward:

5.1 Structural Frame and Fork

Carbon fiber tow and carbon fiber prepreg tape for load-bearing laminates with controlled fibre volume fraction.

5.2 Tubes, Rims, Posts and Mounts

Pultruded carbon fiber tube for repeatable profiles and machined carbon fiber plate for dropouts, brackets and hinge plates.

5.3 Battery Enclosure and Impact Surfaces

Carbon fiber fabric for abrasion-resistant skins and aramid fabric for the tough outer layers that take scrapes and strikes.

5.4 Thermal and Fire Barriers

Pre-oxidized fiber felt and fabric as non-combustible insulation around packs, wiring and motor controllers.

6. Why Tanchain

Shanghai Tanchain New Material Technology supplies the full carbon fiber and high-performance fiber package behind modern electric two-wheelers: carbon fiber tow, carbon fiber fabric, carbon fiber prepreg, pultruded carbon fiber tube and plate, aramid filament and fabric, and pre-oxidized fiber in felt, yarn and fabric form. Because all of these come from one qualified supply chain, a micromobility manufacturer can specify an entire frame and battery-enclosure system without coordinating a dozen separate vendors or worrying about whether the materials are compatible at the interface.

The materials are supplied with the process consistency that volume production demands, and the technical team works with designers from first prototype through to production tooling. For micromobility makers facing the same constraint every rider feels — wanting the machine to weigh less without giving up stiffness, safety or range — carbon fiber composite is the material answer, and a complete carbon fiber solution is how it gets built.
